OK, so to start out, I chopped out the original center section:

http://premium1.uploadit.org/cultofthejedi//grille-stuff-001.jpg

I then used some screen and bondo on the back to make a support for the areas to be filled:

http://premium1.uploadit.org/cultofthejedi//grille-stuff-002.jpg

Then I masked off the chrome and got to work on the bondo part:

http://premium1.uploadit.org/cultofthejedi//grille-stuff-003.jpg

I formed the grille out of gutter guard and then primed it- I had duct tape on it from where I pressed it by hnad to conform to the shape of the opening:

Here we are primed and ready for paint:

http://premium1.uploadit.org/cultofthejedi//grille-stuff-005.jpg

Here's a few shots of it checking for fitment:

Sure does look silly with no grille

Fitting the emblem:

I used part of a license plate frame to make some plastic backing to epoxy to the back of the emblem- thanks Bill Kolb!

Some shots of the finished product and wh0ring some others out as well:

http://premium1.uploadit.org/cultofthejedi//grille-stuff-019.jpg

It came out kind of wavy in some spots- I'm no master of Bondo, that's for sure- I'll likely redo it eventually, but it looks nice for right now.

All in all, pretty painless, except for my wife nagging me about using the silverware to scoop out Bondo and cutting my hand on the mesh and having to get a couple stitches

I did this mod too and all i can say is it sux bigtime. If you know what you are doing with Bondo its probably fine, but not so much if you are a n00b. Mine will be sanded for I belive the 4th time soon. i used too much of the Bondo in the tube and it all cracked, so here we go back to sanding and mixing up Bondo and buying more paint.

Ya, if you look at my post, I went for fiberglass first, then bondo on top for this very reason. So far so good (no cracking). Definitely a LOT more work than I anticipated. Paying for an RBS grille is far from unreasonable.

Effin - I like the color matching grill, and I've been thinking of doing the same to mine. Just wasn't sure how it would match. Thanks for sticking your nose in.
